Well, I finally got enough of this thing going to start a build thread. I didn’t want to start it until I had something to actually show. This project has been in the making for about 4 months so far. Most of that time has been planning and getting the parts ordered and in hand. This build is obviously going to be a long one, so updates on this thread might be far between. Here are some specs about it.

Jana 76 conversion (Dana 70 ring & pinion in a Dana 60 housing…..what a pain in the ass that was!!)

PSC full Hydro Steering with 2.75” double ended ram
5.13 gears

REAR AXLE
2004 Chevy AAM 14 bolt

Here are some pics of the progress so far. Chris Pelatari and I got the whole chassis tacked together this past weekend. The quality of this kit and the engineering Drew put into it is absolutely amazing. It is literally a giant 3D puzzle.

End of Saturday night. Got the front end done and the chassis turned around on the jig to start on the rear end in the morning.

All additional tubing added. Chassis pretty much complete. All tubes are only tacked together. Still got a few more tubes to add and some gusetts, then its time to go to town with the welder.

Here is a pic of the front 60. I had to cut out and section the front diff cover to make room for the big ass Dana 70 ring gear.

Mike, thats weird - I have a 70 rear in my YJ and was able to use a 60 cover (Rockcrusher) with no issues. I guess that cover is tight against that ring gear.

Clint - yeah, it was barely hitting....like only an 1/8" more needed for clearance. So instead of grinding out the diff cover, I just cut a big hole in it and will plate over it. Also had to do quite a bit of grinding inside the housing to make clearance for the ring and pinion gears. Here is some more info on the Jana 76 kit. Its a pretty cool idea, and will make the axle quite a bit stronger.....but holy crap that was a lot of work to get the gears to fit! Don't think I'll be doing that again for a long time!!!

Not too much to update on. I've spent about 8 hours so far welding on the chassis. I'm about 80% done. After waiting for 3 months....I finally got my tires in. 43x14.50-16.5 TSL SX.

Here is a video of the donor truck for my motor. It's a 2006 Sierra 1500 with the V-Max 6.0L LQ9. 345hp! I should be getting it next week. It was obviously in a front in colision, but there is no damage to the motor. It even comes with a warranty.

If you ever need to get a motor, call these guys. They were extremely helpful!! They pull the motor, cut the harness, and reprogram the ECM to a stand alone motor. I just got to drop the motor in, hook up a few wires, and start it up....ready to go!

Got the motor in yesterday. Hopefully I'll be able to drop it in this weekend and get it fired up. All the wires are labled so it should be fairly easy to hook up. Also finished welding the chassis last night. Got the front chassis lower control arm mounts installed too. The engine skid plate will tie into this, and the engine mount will tie into the skid plate. This chassis is obviously sitting upside down in this pic.

Made a little progress last night. Rear chassis lower control arm mounts tacked in place. Engine cross member mocked up. Skid plates mocked up as well.

Well my plan was to get the motor in this past weekend, but I ran into a problem......it wouldn't fit! He changed the design of the chassis to move the firewall foward a few inches to get some more leg room, so a coupld of pipes around the engine were moved to new locations. And now two of them are really close to the motor. I got it to fit, but had to removed the coil packs from the valve covers, and headers. Drew (the designer of the chassis) is building his own right now and is going to be putting his motor in this week, so I'm interested to see if he has better luck than I did.

So I've moved my focus to getting the rear axle under the chassis until I get the motor situation sorted out. Made some progress on the rear axle truss last night. Not done with it yet, but off to a good start.

Got quite a bit of work done this 3 day weekend.

Rear suspension fully complete (minus sway bar). This pic is a full droop of course. Then I got the fuel tank installed.

Also got the motor, trans, and T-case installed. The fix for the motor not fitting is that 1) I have to run stock exhaust manifolds, and 2) I have to relocate 1 coil on each side. Not too big of a deal really.

Once I got the drive train in, I got all of the skid plates on and started to work on the exhaust. Passenger side complete, but one of the tubes for the driver side is bent wrong. Drew is sending me a new one, so the exhaust on that side is going to have to wait. I also got the alternator and PS pump relocation bracket installed on the motor.

This morning I got the fuel lines run and the motor "temporarily" wired up. Once I got everything hooked up, I went for the start. Fired right up!! Sounds kinda funny becuase one side has a muffler and the other is still open header. I have a video of it running, but I can't remember my YouTube password. As soon as I figure it out, I'll get the video posted up here.

I got all of the little mounting tabs for the floorboards tacked in (minus 4 that I can't get to until I pull the motor back out). Also got the dash installed as well. Brake pedal/master cylinder, gas pedal, and orbital steering valve installed. Transfer case shifter installed too.

Haven't had much time to work on it lately. I started to get the wheels mounted in the tires last night. I'm embarrased to admit, but those things totally kicked my butt!! 4 hours and only got 2 mounted!! They are Stazworks 16.5x12 double bead locks. I had them custom made to match the wheels on my truck.

Well, after taking almost 2 months off of working on my buggy to spend some time with my family, I got back on it a few weeks ago.

I got the front axle truss installed and welded out. Then mounted it to the chassis. I have temporary "shocks" (1" pipe) in place for now.

Then I got the front hubs put together, and finally assembled all 4 wheels and.......Ladies and Gentleman.....we have a ROLLER!!

With a baby on the way, and building a new house, I haven't spent much time on the buggy lately. But I did manage to get some stuff done on it this weekend.

I got the new lower side bars and skins installed. Also got the steering column in place.

After 3 months of not working on the buggy, I'm starting to get back into it. I sold my Scrambler so that will motivate me to finish the buggy since I don't have anything to wheel right now!.....

Here's a run down of what I've done in the last 2 weeks....

I've installed.....

Bump Stops
Upper seat belt mounts
Fuel Tank
Sway bars
Radiator
Steering Cooler
Winch and fairlead
Front Bumper

I did some testing of the suspension from full bump to full droop.....no interference issues.....I got plenty of room...

The switch panel was made by 12 Volt Unlimited.

Got the gauges, radio and switch panel mounted in the dash. Also got the hood, grille, and roof mocked up in place.

I've been working a lot on the buggy lately, just haven't been taking many pics or posting them up. It's coming right along. I hope to have it ready to tear down for powder coat in the next few weeks or so.

Got all the parts in the rear installed (Storage box, cooler, air comp and tank, shock resevoirs, speakers)

Front drive shaft installed. It's damn close to the lower link at full droop.....but it clears....barely.

For some reason I dont see any pictures :( but I will take everyone's word for it, I bet it is one cool rig!

Looking awesome! You sure the driveshaft won't make contact when you get torque on the drivetrain? If the transmission torques over to the side a hair during acceleration or something. I'm sure you've thought of that, but just making sure! Keep up the progress!

Jason, the front is a 2 piece shaft with a carrier bearing in the middle. So no matter how much the trans/t case torques, the front half of the driveshaft won't move.

I saw the carrier, but I meant if the transmission itself moved to the side under load.. I imagine it probably doesn't move much, but if you are using a rubber trans mount, it will move some..

After about 20 hours in the shop this weekend, I just about got it done. I'm still waiting on my limit straps to show up so I can weld those tabs on, and got a few more tabs to add to the roof, and gotta weld on the recovery points. I gotta get Dave G to come by with his scales so we can weigh it to figure out the spring rates I need. Then.....tear it all back apart, finish weld it, and send it off to get some color put on! It's sitting at full bump in these pics. It'll sit about 6" higher at ride height.

Got it weighed this weekend. 4093 lbs total weight, 1805 lbs unsprung weight (which is the weight of just the axles and tires/wheels). So the sprung weight is 2288 lbs. With a 345hp motor, I'm pretty happy with the power to weight ratio.

I have just a few small things to tack on, then it's time to tear it all apart to finish weld it and get it powder coated.

Finally started the tear down process. 1.5 years to build.....12 hour to take back apart!! Here's a cool panorama pick I took before I pulled the motor and trans out. With it all torn apart, I realized how many little tabs I got all over this thing that need to be welded. I hope to get that knocked out this week, and off to powder coat by the weekend. Hopefully they take a while to get it done because I got a lot still to do with the axles and motor.

Big day in the build process yesterday. I finally got it sent off to powder coat. He hopes to have it back to me in about 2 weeks. Spent the rest of the day working on the rear axle. Got the ARB locker installed. I just need to wire wheel the axle, paint it, put it all back together and it'll be ready to go under the chassis when I get it back. I'll have to wait to do the front axle because I sent some parts of it to get coated as well.

Been steady working on the axles to get them ready to put back under the chassis once I get it back from powder coating. The rear axle is fully painted and ready to reassemble. I also got the front ring and pinion set, and axle fully welded. Just need to clean it up and paint it and it'll be ready to go. My next project will be to get the motor "pretty'ed up" and ready to reinstall.

Finally got the chassis back from power coat a few weeks ago. Got most of the "heavy" stuff reinstalled (motor, trans, T-case, axles). There are no shocks on the rear becuase the coater still has my fuel tank mount, and I need to put the tank in before I put the rear shocks on. I'm pretty happy with the way the color looks. Now I gotta start all the fun little stuff (wiring, brake lines, plumbing....ect...)

I got all the suspension work done. It's sitting at my guestimated ride height in this pic. I might have to adjust the springs once I get it all together and let it flex some. Starting to work on all the little stuff (steering plumbing, wiring, radiator, trans cooling lines....ect ect.) I got all of my interior panels back from powder coat last week so I can get those in and start to wire up the dash and engine harness. Hopefuly I'll get it fired up soon!

Also got the hood, grill, and dash wrapped in carbon fiber at Bull Prints. It turned out really good. I can't wait to see this thing all together.

I spent 16 hours in the shop yesterday working on the buggy......got a LOT done. Motor is wired up and running, steering is plumbed up and working, gauges wired up and working, brake lines installed (but not filled/bleed yet as I'm waiting on a banjo fitting). Here is a video of it running. This is the first time the motor has run in about 1.5 years. It fired right up, but I had a cylinder missing. After troubleshooting it, I determined it was a fuel injector. Got that changed out and it runs great. You can hear a whining noise in the video that I think is some air in the steering system I need to get out.

Well yesterday was bitter sweet. I got the buggy driving under it's own power for the first time...COOL!!!......but something is wrong with the throttle pedal (it's drive by wire). Whenever I "goose" it, the throttle pedal stops working. The engine keeps running at idle, but the pedal won't work. Going to have to do some digging on this one....

I got the throttel sorted out. Turned out they sent me the wrong year gas pedal. I had an oil leak in the front axle so I got that seal changed out (PITA) and it seems to be holding now. I drove it around last night for the first time in 4wd and with a working throttle. Man this thing as some POWER! Can't wait to get it out on the trail!!!
